Dumb question but how do I know what the max volume is before the sub will blow or will be damaged?

you listen to it, and when you hear bass that does not sound proper, popping, distortion, turn it down a bit, should be fine in around there.
make sure your amp gains are set properly too

depends alot on the sub and amp you are using, but the easiest way is to sit close to the sub turn your gain up untill it starts to distort and back off some...although the last time I told a guy this he was running super blue subs and couldnt figure out why it was distorting with the gain almost all the way down    doh

Build the box so that it performs well in the worst case scenario and, in return, it will reward you at all times.

also - http://www.jlaudio.com/tutorials/index.html.  Click on "Interactive Input Sesitivity ("Gain") Setting Tutorial". Lots of other good info in there, also.
