OK, THANKS GUYS....  MAYBE ILL TRY HOME DEPOT OR LOWES... OR MAYBE THE LOCAL INSTALL SHOP AND HAVE THEM CUT ME A SLAB....

You cut with a router or a fine tooth blade on a jig/table saw. To clean the edges up sand with at least 220 then take a torch on a lowest setting and make a couple of passes over the edge being careful not to melt or burn the plastic.
For a face to a box you should use 3/4 inch. I would also recommend that you use plexi and not lexan. Just wait till you see the prices.

3/4 in plexi is heavy duty stuff, I honestly dont think you would need the lexan... I mean, it is heavy duty stuff... as well, if I rememer correctly, do a search on plexi-glass, there was a guy on here a whole back, I want to say a couple months ago, tryin to get rid of about 4 or 5 sheets he had, it might have been 1/2 but I think it was 3/4. I hope you find something out man, and make sure you post pics. I as well have heard of the grove and light procedure for cutting the glass. But be careful not to spill any on the rest of the plexi and just in the grove, otherwise the fire will spead and your piece of plexi is worthless... or a very nasty install!
